So what are you using to cut the foam? Hot wire? Also, I am assuming that it's 2 layers then re-glued after the cutout is made...

Water jet, also, single layer 2" thick. There are two separate cutouts in the picture.

I managed to get it with a 1/8" gap around the gun on the first try! I used cardboard/pen/photocopier to trace the profile. Last week we did a test cut on 2" thick jade.
